An inexpensive alternative to the high tooling costs of stamping or cutting dies, medical contract manufacturers needing to cut medical device components out of sheet metal can rapidly complete parts with the photochemical machining process, similar to etching. The shape of the part is printed on two sheets of photographic film or mylar to create a phototool, and a metal sheet inches laminated with a photoresist is placed between the phototool in a vacuum, where it is exposed to UV light. The areas that will be the part are hardened, and the plate is developed, washing the unexposed resist off. The unprotected areas on both sides of the plate are sprayed with a heated etchant, often ferric chloride or an aqueous acid solution, and the unwanted areas corrode away. The parts are rinsed, neutralized, cleaned, and dried, and the phototools are used on another sheet of parts. The photochemical machining process works best on metal sheets of a thickness less than 0.05, with steel, copper, aluminum, or alloy workpieces. The more complex the part, the more cost savings there is using photochemical machining over processes like electrical discharge, laser, or CNC cutting.
