Though medical device manufacturers frequently ask contract manufacturers to use cutting-edge technologies to develop device components, some relatively simple manufacturing methods, such as vacuum forming, have been producing detailed parts at an affordable cost. In the vacuum forming process, a sheet of plastic attached to a frame is contained in a vacuum chamber, and the plastic is heated and lowered onto a mold, also called a buck. The air is vacuumed out of the chamber and the plastic adheres to the buck, creating a detailed shape. If there is too deep of a hole in the mold, it can create a blowout or tear, forcing the process to start again, so there are more shape depth limitations to vacuum forming than the similar pressure forming process. Vacuum forming is considered a simplified version of thermoforming, and molds can be made from wood, structural foam, or machined or cast aluminum. This process is used with a variety of types of plastics including polystyrene, polycarbonate, polyethylene, and acrylic.
