Mold toolmaking is a detailed process, which involves a toolmaker using computer-aided design (CAD) software files to carve a cavity out of metal that can open and eject parts, and also creating the complex part runners, vents, and temperature control systems necessary for injecting and creating medical device components. Most mold tools start with a block of steel, or sometimes aluminum, and CNC machine tools or electrical discharge machines carve or melt out the shape, to exact dimensions. Runners are tunnels in the mold that the material, usually plastic, rubber, or ceramic, passes through before reaching the cavity, and the design and thickness of runners, especially in multicavity molds, is crucial to having the parts properly fill. An extreme amount of pressure is also involved, so sensors are often included in the mold, along with ejector pins and date, time, or part number stamps. Collapsible cores are needed for parts requiring undercuts, internal threads, or cut outs. Mold polishing and surface treatment is often required in mold toolmaking, along with texturizing for the final part. The cost of a tool can be very high, but a properly maintained, well-built mold can create hundreds of thousands of medical device components over its lifetime.
