Thermoplastic molding is a process frequently used in medical device manufacturing which involves melting polymer pellets to a liquid, and freezing them into a glassy state through a cooling process to create a part. Thermoplastic molding is ideal for medical devices due to the wide range of biocompatibility, chemical resistance, strength, and flexibility offered in different thermoplastics, and the relatively low cost and quick processing times. Unlike thermosets, metal, ceramic, or reaction injection molding, thermoplastic molded parts and runners can often be ground up and reprocessed, though use of regrind is closely regulated in medical device manufacturing. Processors have different challenges molding different types of thermoplastics, since the melting points of each material affect the strength and elasticity of the final part. Thermoplastics that normally don’t crystallize are called amorphous, and include polycarbonate, polystyrene, and PMMA, while some thermoplastics that crystallize to some extent are called semi-crystalline, which include polyethylene, polypropylene, and PET. When working with amorphous and semi-crystalline thermoplastics, thermoplastic molders can add low molecular weight plasticizers to the melt to lower the glass transition temperature, which prevents brittleness and stress cracking.
